How to calculate the cost of unclear assembly instructions

When a customer can't work out how to build a product, the cost shows up in two places: support tickets and returns. Neither usually gets recorded as a cost of the instructions, so the number is easy to miss. This calculator puts it in one place.

The formula. Annual cost is units sold × (ticket rate × cost per ticket + return rate × cost per return). Annual savings is that cost × your expected reduction. Both formulas are simple on purpose, so you can check them yourself and explain them to your team.

Finding your ticket rate. Search your help desk for tickets from the last 12 months that mention assembly, missing steps, parts that don't fit, or "how do I". Divide that count by the units you sold in the same period. If you can't tag tickets easily, sample 100 recent ones, count the assembly-related share, and multiply it by your total ticket count.

Finding your cost per ticket. Take the total monthly cost of your support team, including salaries and tools, and divide it by the tickets they handle in a month. Include time spent on phone calls and follow-ups, since assembly questions often take more than one reply.

Finding your return rate. Look at your return reason codes. Assembly problems often hide under "damaged", "missing parts" or "changed my mind", so a sample of return notes is more honest than the codes alone. Count only the returns that better instructions could have prevented.

Finding your cost per return. Add outbound and inbound shipping, handling, inspection and the value you write off when the item can't be resold as new. Bulky products can cost far more to return than a small parcel.

Choosing a reduction. This is the input to be most careful with. The calculator starts with an example value, and you should replace it with a figure you can defend. The most reliable source is a test of your own: add a video to one product, then compare its tickets and returns with a similar product over a few months.

What this doesn't count. The calculation leaves out review scores, repeat purchases and the cost of the video itself. Treat the result as an estimate to start a conversation, not a guaranteed saving.

They're example values to show how the calculator works, not industry benchmarks. Replace them with numbers from your own help desk and returns data.

Units sold × (ticket rate × cost per ticket + return rate × cost per return). Savings is that total multiplied by your expected reduction.

It depends on your product and how clear your current instructions are, so test it. Add a video to one product and compare its tickets and returns with a similar product.

No. The result is the estimated saving before any production cost, so subtract what you'd spend on video to get your net saving.

The calculator runs in your browser and doesn't send your numbers to our servers. A share link holds your numbers in its address, so anyone with the link can see them.
